Double Wall Boxes: When 5 Ply Earns Its Cost

What is a double wall box?
Double wall corrugated is 5 ply board. It stacks two fluted layers between three flat liners, so the box carries two waves of corrugation instead of one. Grammage lands around 700 g/sqm, against about 420 for single wall 3 ply. The common flute pairing is BC: a coarser C flute for cushioning and a finer B flute for surface stiffness and print. That double structure is the whole point. It gives the box more crush resistance and more stacking strength than single wall, at more paper and more cost.
Placed on the wall ladder, double wall sits in the middle. 3 ply single wall, about 420 g/sqm, is the parcel default. 5 ply double wall, about 700 g/sqm, is the step up for weight and stacking. 7 ply triple wall, about 980 g/sqm, is a freight and export answer, not a parcel answer. So for most Indian D2C and e-commerce buyers the real question is never 5 ply versus 7 ply. It is whether your product has outgrown single wall and needs double wall at all.

When does 5 ply earn its extra cost?
Double wall costs more because it carries roughly two-thirds more paper than the same 3 ply box. That premium is worth paying only when the load actually stresses single wall. Six signals tell you the box has outgrown 3 ply, and each one is a physical reason, not a preference.
- Unit weight: heavier contents, roughly over 5 kg, bow single wall panels.
- Stacking: boxes carry the column above them on a deep pallet or a tall warehouse rack.
- Haul: long-haul or multi-leg transit means more handling and more crush events.
- Rough handling: kerbside drops, mixed loads and manual sorting hit corners hard.
- Fragile or dense goods: glass, ceramics, liquids and tightly packed contents need stiffer walls.
- Export: sea and multi-modal lanes stack and reload cartons many times over.
When two or more of these signals are true, double wall usually pays for itself. A dense 8 kg product at the bottom of a six-high pallet is not an 8 kg problem, it is a stacking problem, because the base box carries everything above it. An export carton that reloads four times is not one haul, it is four crush chances. In these cases the extra board is cheaper than the goods it protects and the customer it keeps.
Double wall is not a quality upgrade you buy to feel safe. It is board you buy because weight, stacking or the haul physically outgrew single wall.
When is double wall overspend?
The reverse case is just as common, and it costs brands real margin. Light D2C parcels do not need double wall. Apparel, cosmetics, supplements, small electronics and most sub-5 kg goods on a single last-mile haul ship fine in 3 ply. Paying for 5 ply there is paying for wall the product never uses. Worse, an oversized box invites damage no matter the ply, because the contents slide and the panels flex.
The cheaper fix on light parcels is almost never more ply. It is right-sizing. A box cut close to the product, in 3 ply, with the void kept small, protects better and costs less than a loose double wall carton. Spend the money on the correct internal size and a snug fit first. Move up to double wall only when weight, stacking or the haul make single wall physically fail, not as a blanket insurance policy across every SKU.
Read down the column that matches your load. If most rows land on the left, 3 ply plus a snug fit is the cheaper right answer. If most land on the right, double wall is the one that saves money over the year. When the columns split, stacking is the tie-breaker, because a crushed base box ruins the whole pallet column, not one parcel.
What is the cost difference, and where is the break-even?
Grammage drives the gap. Double wall runs about 700 g/sqm against about 420 for single wall, so a 5 ply box carries roughly two-thirds more paper than the same 3 ply box. That extra paper is the entire premium. Take one common size, 12 x 10 x 6 inches, at a run of 1000, plain and unprinted, and the worked bands sit far enough apart to matter to your unit economics.

So double wall lands roughly Rs 8 to Rs 12 higher per unit at this size and quantity. Over 1000 boxes that is real money, which is exactly why you do not blanket every SKU in 5 ply. But the break-even runs the other way when the load needs it. If double wall lifts your board cost by about Rs 10 a box, one damaged parcel and its return offset around 30 to 50 boxes of that premium once you count the lost product, the return leg and the RTO handling. On any lane where single wall damage runs above a couple of percent, the extra board is the cheaper line.
