Right-Sizing Boxes: The Cheapest Way to Cut Cost
Right-sizing means cutting the box to your product plus a small clearance, nothing more. It lowers volumetric weight and removes dead space at the same time, so the courier bills a smaller slab and you buy less board. On a light bulky product it is the single cheapest saving you can make.
What does right-sizing a box actually mean?
Right-sizing is cutting the box to fit the product plus a small clearance, and nothing more. Most brands ship in stock boxes bought because they were on the shelf, so the product rattles inside a carton two sizes too big. That gap is dead space. You pay for it twice: once in extra board, once in courier volumetric weight. Closing the gap is the cheapest cost saving in dispatch because it needs no new material and no stronger box.
The clearance depends on the product. Rigid items need very little. Soft goods that fold need a bit more. Fragile items that carry wrap or foam need the most. The table below is the starting guide we use when we cut a box to size.

How much does the wrong box size cost you?
Take a worked example. Suppose an apparel bundle measures 260 x 210 x 90 mm when packed. One brand ships it in a stock 350 x 300 x 150 mm carton. Another cuts a box to 280 x 230 x 110 mm, which is the product plus about 10 mm of clearance per side. The product is identical and weighs about 1.1 kg. The courier calculation is not identical at all.
Run the divisor 5000 rule in centimetres. The stock carton is 35 x 30 x 15, which is 15,750 cubic centimetres, divided by 5000 gives 3.15 kg. The right-sized box is 28 x 23 x 11, which is 7,084 cubic centimetres, divided by 5000 gives about 1.42 kg. Actual weight is 1.1 kg in both cases, so the courier bills the volumetric figure both times.

That is a saving of roughly 1.7 kg of billed weight on every parcel, on top of the board you no longer buy. Multiply it across a season of orders and the box size, not the courier contract, is the number that moved your dispatch cost. And because the box is smaller, more units fit per carton and per pallet, which trims your inbound freight too.
Why does a smaller box also cost less to make?
Right-sizing works on the manufacturing side as well. Our costing starts from the board area of the flat blank. For a standard RSC shipping box, the blank area is about (2*(L+W)+glue allowance) times (W+H+allowance), converted to square metres. That area is then multiplied by the board grammage for the ply, a kraft paper rate band, a conversion and margin band, the print multiplier and a quantity discount.
The point is that price tracks area, and area tracks size. Shrink the box and the blank area falls, so the unit cost falls before any courier is involved. Board grammage sets the rest: 3-ply is about 420 g per square metre, 5-ply about 700, and 7-ply about 980, and recycled kraft trades in a band that moves with the market. A smaller blank uses less of that kraft, which is why a right-sized box is cheaper to make and cheaper to ship at once.
Board area follows (2*(L+W)+glue) times (W+H), so a smaller box costs less to make before a courier is involved.
What should you check before ordering?
Before you lock a box size, run this short list against each SKU. It takes a minute and it catches the two costs, board and courier, in one pass.
- Measure the product packed, not loose, including any inner wrap.
- Add the clearance from the guide above, then that is your internal box size.
- Calculate volumetric weight: L x W x H in cm divided by 5000.
- Compare it to the product's actual weight and note which the courier will bill.
- Check whether trimming height by one or two centimetres crosses a lower rate slab.
- Confirm the ply suits the weight and the route before you set the print level.
