Die-cut tray vs RSC box: which should I use?

Use an RSC box when a plain rectangle ships the product fine, because it folds from one scored blank and costs the least. Use a die-cut tray when the shape has to be held, presented or lifted out clean. The tray needs a one-time die; the RSC does not.

The deciding question is where damage comes from. An RSC, the regular slotted carton, takes the drop and the stack well, but it does nothing to stop the product sliding around inside. Which flute and ply for a die-cut tray?

Match ply to the load and flute to the print. Most trays run 3 ply, about 420 g/sqm, which is enough for light and mid-weight goods. Heavier or fragile products move to 5 ply, about 700 g/sqm. For a smooth printed face, an E flute at about 1.5mm gives the cleanest surface.

The board adds its own thickness, so a pocket is never cut to the bare product size. A 3 ply wall is roughly 3mm and a 5 ply wall is roughly 7mm, and that gets built into the pocket so the finished tray fits the way you expect. Flute grade is the other lever: a finer flute prints sharper, a taller flute cushions and stacks better.
